I have the 84 f150 IFS . I want to open the front diff. cover. Do I have to take apart the driver side suspension? What is the easiest way to get in there?

Umm the cover is the beam. That would require alot of work to remove. If you just want to take out the third member/pig/gears than you need to pull the axle sahfts from bothe sides. Which requires removal of the hubs, rotors, spindles. On the Drivers side the axle shaft will pull right out of the pig. The pass side the axleshaft comes apart (may be rusted together) where the black rubber boot is.
THe inner half has a C-clip inside the pig so it woun't come off until you pull the pig. After the axleshafts are out unbolt the front bolts attaching the pig, and the 2 large bolts on the drivers side of the pig on the backside of the beam. OR search/buy a chiltons/haynes/ford manual

thanks for the info. My problem is I have a broken axle shaft on the passenger side. It is the longer shaft. It didn't pull out of the seal but the whole thing pulled out of the diff. oops. So now I gotta open it up to put my stub back in?

if it pulled out of the diff yes you have a problem. Are you sure it pulled out of the diff and not out of the middle of the beam where the boot is?
Where did it break? If it brok inside the diff then yes the diff needs to come arpart to get everything out. I modified mine and put the spring inside where the boot is, then you don't need the c-clip isnide the diff to hold the axle in place.
good writeup here on it http://fullsizebronco.com/forum/showthread.php?t=13107&highlight=d50

ok. I have now gotten my diff housing off my truck. I took off the shafts on both sides and drive shaft off. The axle broke near the wheel on passenger side at u-joint, but when I pulled the axle out, it came out of the housing instead of the seal on the shaft. That mean my c-clip came off in the diff housing. I need another clip and another shaft to replace the one that broke. My question is, Does anyone have an idea of a good online place that sells those parts?

get the shaft from a junkyard, and look at the link for the c-clip removal that 85F150 posted.

online you are going to get ripped for a new one. Scrap yard is best place to find them... make sure whre the spindle bearing rides the shaft is on good shape. Also replace axle joint while in there.
