: My BroncoII Project
Joel H 10-12-2006, 07:41 AM Not a Newbie to these things but thought I'd share what I've been working on for the past year. I pretty much started the project back in March. Ya I know it's only a B2 but it's what fit the budget and the parts are easy to come by. I've been building this thing on my own with some help from a couple of buddies. But for the most part it's be me alone. Some guys think I'm fuckin nuts for doing this, but whatever, it's my rig. :p

I started to tear it apart to fix some floor pan issues. I pulled the body off the bent frame and scrapped it. Sold the engine and trans.

Got an 89 parts B2 and decided to use the frame.

The 4.0L and M5OD with a manual 1354 came from a previous project that was sold off before starting this one.

To make the engine swap easier I found a 90 B2 for Cheap that had a minty interior. Used the full interior and all the chassis electrical.

Joel H 10-12-2006, 07:42 AM It was slated for a lift so the factory rear axle wasn't going to cut it. Along with the saggy springs. 2wd F150 springs and front spring brackets were used out back with an extended shackle. Was able to get 5" of lift from just the springs, no blocks. The rear 7.5" axle was ditched for an 8.8 out of an explorer with a factory trac-loc. Disc brakes were added to the mix.

The factory front D28 axle was scrapped in favor for a D35 from a previous project. Lockrite locker was installed. Custom extended rad arms, and custom built lift brackets. F150 coil buckets were modified to bolt to the frame. EB 5.5" lift coils were used and a custom shock hoop was fabricated, if I feel the need to run quad shocks.

Hacked up the grill to mount up some round lights and tossed on some 33's.

I've got almost everything done now. Just waiting on a few items and it should be ready for it's maiden voyage this weekend.

It works, it's quiet, doesn't leak and will get me through inspection. Then when I have the cash I'll get a new 2.5" setup made.

Here is what I have so far. I've got the bezels mounted to the grill and plan to throw a coat of primer on the grill and repaint the black part......maybe. I'll see what it looks like in primer.

It looked good. Better than the EB grill mod. I just wanted something different and this was the way to go since I have never seen anyone try it. So I pulled it off.:smokin:

The front TTB has more in it. I need to get my mitts on a set of longer coils. I'm looking into a set of 6" over JBG coils. If the free length is right I'll consider them. I may have to lift the rear an inch or so which is no big deal.

Joel H 01-04-2007, 03:58 PM Here is an update. It's been about 3 months now.
The truck past safety.....just. and is now on the road. After driving it around a bit I noticed how much it wandered. I changed out the 8" rims for the 7" stockers. It looks a bit better IMHO. This gives me time to get the 8" ones cleaned up and the rock rings welded on and get them powder coated.
It handled a bit better too but there was still too much sway for a DD. I was not about to put the sway bar back on.:shaking:

After setting the alignment to something that handled reasonable I decided it was time to just do the quad shock setup I was planning. I was told that the RS9000x's would be sifficient with one per corner. The front just was not enough, even on the stiffest setting on the shock.
The upper shock mount/coil bucket already had the mount I just needed to weld up something for the lower mount. The mount I made is almost the same as the mount on the rad arms I made. I made a few other changes to the lower coil bucket to allow for the needed room for the front mounted shock.

Now it drives so much better and I have the front shocks set at setting 5.
The front shocks are now a limiting factor. Come spring time when I get new coils I'll rework the lower shock mount to better utilize the travel I'm expecting. I'll be making a set of swivels for the front mounted shocks to eliviate some of the bind in the bushings.
I've got to get out and wheel this thing. And get some real pics other than the poser ones I keep posting.:grinpimp:

Ditching the VR coils is in the works. Same with changing the linkage. I just need to get off my ass and go get the parts I need.
I relocated the pivots to widen the front track about 1.5":cool2:

Looking through your truck build thread, I couldn't help but notice that HORRID, guaranteed-to-eat-tires-&-handle-like-crap steering angle you had on your TTB, did you ever FIX that? or is your claim based on problems some simple steering work could've solved?
It also appears you did something somewhere along the way to greatly improve your SAS flex just before you took those last forklift shots, as it clearly wasn't movin' much before...
Was it a change of spring rate or shock pressure? This does work just the same on a TTB too, FYI.

as for my flex, i havent changed a thing since i did it the pictures dont do justice at all if you are comparing the first forlift pics to the second there was no weight on the back of the truck in the first ones no bed no tool box also that was a test to make sure i didnt have any rubbing issues or any other issues that would affect its performance offroad the newest pics on the forklift were just for fun and its well broken in now considering the back tire was about 4 foot off the ground not bad...

I was looking at ALL your pics compared to the last forklift ones. Only the 1st few don't have the bed & stuff on it.
Going fullwidth is an entirely seperate thing from TTB vs. SA. The added stability certainly can make an axle swap worth it (I screwed up by narrowing an axle for my Ranger).
Joel clearly is also trying to keep his streetable though too.
Driving out to a trail and not having to return back to a trailer at the end of the day is kindof nice. You can come out somewhere else and then drive over to the next trail (or back home, whatever). Having it streetable makes a big difference here, both with safety & handling, as well as with the LEOs (as cool as it is, that last BII probably wouldn't get 10 miles down I-5 here before being pulled over by CHP and written up for tires sticking out/no mudflaps/frame too high).

One of the things I've noticed, is that if your rig looks like shit, you are going to get shit. If it's nice and not beat up the cops don't really look at you that much.

Lol, dude I was not bashing on your shit because of the swap, I was merely pointing out that you still had major issues on your TTB and was wondering if you ever made any attempt at all whatsoever to resolve those issues before you came into Joel's thread here screaming SAS!!!!!!!!!!!! it'd be the best thing he could ever do. At this point, it sounds like you never did, so you wouldn't even know. Personally, I'd put things like lockers and doubled t-cases way ahead of the suspension swap... but whatever.
(and if you read my last post, you'd see I DID infact say a fullwidth axle is better offroad. Why else would I call narrowing the axle a screwup?? :shaking: )

Joel H 01-08-2007, 07:40 AM I went out wheeling on the 7th with the local Jeep club and a buddy. The spot they were planning to go would have been a nice starter trail to get the feel for the Bronco and get to know some of the limits.
Well at the last minute they decided to go play in the rocks. The trail is moderately hard in the summer. Now throw some snow into the mix!!!!
It was alot more hardcore than i wanted to do on the first shakedown. But what the heck...... I built it to wheel theat place so that's what I did.
I had an absolute BLAST. BIV worked perfect. All that hard work over the summer payed off.
Here are a couple of teasers. There were no poser shots, we were all too buisy wheeling. I'll upload a bunch more tonight and post them.
The only thing I'm dissapointed in was, I lost the top half of my CB antenna. It must have gotten beaten off by one of the many tree branches.

Joel H 03-12-2007, 11:34 AM Yes it is needed. Atleast on this thing it is. With the electric fan off I can cruise down the highway and not even have the temp guage go past the N. in Normal. And that is with the winter front. Earlier this year temps dropped to -40 and I was freezing up the rad. Needed it to keep some of the -55 degree air from freezing it. At -40 straight antifreeze flows like maple syroup.

how did you do your disc brakes on the rear? I looked in the weekly topics at the 8.8 thread but it wasnt muck help

The 8.8 was from a 94 Explorer. While I was getting the axle there was a 97 with discs in the junk yard also. I just pulled the calipers, rotors and the backing plates. It all bolted up. I'm not using the factory park brake setup, I've got a line lock for that.

I bought one from Myers Machine. Everyone local wanted Way too much to make one. It made the DD Machine one sound like a deal.
Joel H 04-23-2007, 07:41 PM Just messing around measuring for bumpstops, and checking clearances. I installed a set of 12" travel shocks out back and I was just checking to see if they bottom out. I put the rear springs in a negative arc before they even come close to bottoming out. I think it's time to 4 link it before I crack more leaf springs.

Why? They are onlt 15X8 rims. Never had probelms with that combo in the past. It's called regular maintenance.:p

its not the width..its the backspace...

I've ran similar 15 x 8-3.75 BS wheels on my ranger for more than 7 years. With regular manitenance and repacking they will last 4 years or more.
I got no problems with the TTB. :smokin:

yep..they were cheap chinese bearings...$26 a pop and said TIMKEN on them...theyre crap..:shaking:
heck...I even at bearings in my 96 that was a DD with 31's...(alot of miles put on them when I had it)

Running 3.73's. At 65Mph I'm spinning 2000 Rpm. Great for highway. Not so great for offroad. The doubler should fix that up.

I'll be getting my other M1354 back this week so that I can start mocking up the shifter assys. I definatly need to get the doubler in. It's gonna save the clutch out wheeling.
Here are another couple of Poser shots. Checking clearance after trimming the rear fenders back from the 1.5" streatch. I removed the broken leaf out of the back and it lowered the rear about 3/4-1" and I added a 1/4" spacer to the front to adjust the camber a bit better. The wider wheels added more leaverage and it was pulling the coils down a bit more.

Yes it's still planted firmly on the ground. If you were to get a stub shaft, I've got the templates and the steel to make another. Ya 35's and 3.73's are going to be killer out on the rocks. With your 2.9L you should be looking at 4.56 or 5.13's

I got them through a local tire shop. $205/ea. There may be more in Canada but when I got mine they were the last 4 tires in a 33 -15. I'm sure there were other sizes still around. They are prolly shipping more from over seas so availablity will be alot better.
I've put over 6000 miles on them already. The only trail damage I got was I lost a chunk of one outside lugs. Looks like I may have caught a piece of metal or glass in the sand.
My only complaint with them is they hydroplane very easily. I'm sure if the center void was bigger they would cut throught the water better.

It's getting there. Just getting the feel of the truck, and knowing it's limits. I've only been wheeling with it 4 times, since I got tags put on it.
I should have taken the line everyone else did, down that ravine. Straight off the top, where some of the guys were standing.
Doubler will be in for the next trip out there for sure.

NetBSD 10-02-2007, 09:58 PM lol, i did the same thing when i swapped out my a4ld for the 5 speed but i only did it to bypass the nutral safety because i cant figure out the damn wiring. the funny thing is alot of people get in my truck and try to start it not knowing theres a little toggle switych that starts my truck instead of the keys

So far I have them at Bay. It turned out to be a grounding issue. I was missing one and it was overloading some of the smaller ones.

Drove the truck to work today. No problems so far. Next to no driveshaft vibration at 65 MPH.

Mu doubler build is on another site. If you go to TRS and look up the Toddler, there are a couple people that have made it that way. Mine is longer and I have a 1 piece spud shaft, not a 2 piece welded one.
Stubbler length is 5 1/2" roughly, mine is about 8 1/2" long.

Naw there is oil there. I'm using 0W30 synthetic motor oil that's the reason you don't see blood red oil. My guess is that the spline was machined and not heat treated after. The splines themselves were holding the temper. The core wasn't. No big loss, I'll just have to make up a welded 2 part shaft.
Since I sold the bumpers it's time to start new ones. here are a couple CAD images of what is planned.

other possibilites is that your stubler shaft is not straight, not likely though
T/C output bearing not seated all the way, creating a wobble in your stubler

I too had a 1354/1350 doubler combo, (D&D I think) it worked great for a long time. when I went with 42" tires and more HP and really started to hammer my rig it exploded, main case split. had to go with the Atlas, but that doubler took a lot of abuse before that happend, and its cheap.

Thanks for the info. I'll have to keep that in mind when I get things sorted out with it. I've got a couple other things I'm building, so the doubler is on hold right now. But it'll be back.

Nope I'm leaving it as is. I've dropped about 1" of lift from the front. With the TRE on the bottom it gives me more room for the front shock. I got the front wheels on it today and tooled around the yard to settle the suspension. The links are near flat like they were before.

Believe you me there are lots of guys that think that SAS is not the end all answer to everything. 4x4junkie has a pretty knarly B2 running Jeep springs, and TTB. There is a guy that goes by Will, and another guy Todd, and not to mention all the desert guys. TTB is out there and there is a following, unfortunatly they are reviered as POS buy guys that don't understand how it works, or get it to work well.

The superrunner looks to still have decent angles. The truck is a bit high on the drivers side so I'm going to pull 1/8-1/4" out of the lower bucket spacer. I think it's time to make new lower seats.

Now I just need to get the rear wheels and adapters on. The track width on the new front is I would guess 1.5" wider but with the larger offset wheels I'm actually about 1" narrower. Putting the spacer/adapters on the back is just going to make the rear wider than the front. Looks like I'll have to get spacers for the front.

That doesn't look near as bad as I thought it'd be with the TRE underneath like that. The fact the centerlink is still so much higher up than the beam pivots would still concern me a bit though.
Definitely lookin' like a beast now. I might have to try stealing that lower shock mount idea for mine :eek:

the outer stub shafts to the hub, and you will need a reamer and if you use a drill make sure you have an extra set of hands to handle any kickback, but let me tell ya when you see it in person it looks pretty slick

I bet that thing would handle great at high speed with some resevoir shocks up front. Probably does pretty damn good the way it is

Something like that. 80-96 you would want to stay away from the 87 D44 TTB as the hub setup is very similar to the RBV setup with the top hat style hub. I have no clue as to the year my D44 TTB was. I got it from a buddy and he got it from someone else and it was already removed. So year has been lost during part swapping.

the blocks are going and i will let joel explain that one, but the shackle flip made it alot more stable and dart in a straight line, the ass used to feel like a boat fighting a current but not anymore

I used the blocks and the springs because I had them around. I wanted to try the shackle flip to see for myself what the whoopla was about. It's a killer setup for these trucks and really should've been done from the factory this way.
As for updates I'm working on replacing the springs and blocks for higher arced leaf springs. Getting rid of the blocks. Also swapping out rear axles for a 4.10 geared and locked one. Still need to get the front 4.10 pig installed. And last but not least I'm turbo charging the 4.0L. The truck is down right now with a blown headgasket. I'm pulling the motor out to fix the leaking rear and front main seal. It's getting a full gasket kit while the engine is out.
For now that is it. I'll post up pictures when I start getting into the major stuff.

The only melting rubber will be on the rocks. I'm past that stage in life of spinning the tires on the road with a 4x4 truck. At $250 a tire it's just not worth it.
The front axle is getting new gears so it's not driveable right now.
I've got a harness to build for the extra injectors. I want to get that done before I start driving it.

I Turbocharged a 300 straight six, which I had in a 4x4 van, the thing was a torque monster, and could pull anything, but I was lucky to get 10 mpg's. So now I'm currently building a buggy to put it in, and am going to use a TTB front axle.

No hot wire used. I used a Bow saw blade for the larger cuts and I fine tuned it with an 18" block that had 40 grit sandpaper glued to it.
No saran wrap. I used 3M spray glue and glued aluminum foil to the foam to protect it from the heat of the cureing resin. 3 layers of glass is what I used. I still need to add some in key areas to build up thickness and add more strength.

I blew a headgasket so i pulled it off. I'm looking for another 91 block to build up better. Also plan to switch out the ECU for a Nissan 3.0L Turbo one. Should help a bit better in the tuning department. Won't need any other Fuel management bits. It can all be done within the ECU injector map.

Not dead Just going through another suspension revamp. It was a good reliable Daily Driver up untill this past spring when I parked it. and started working /driving this thing.

I pulled the rear 4.10 welded ranger 8.8 out from under the bronco and installed it in the ranger.
Also pulled the front D35/D44 axle out and started planning the next axle. Designed a set of Conversion brackets to make a D44 TTB bolt to the Bronco frame and retain the full width plus 1".

Picked up a pair of Deaver 5.5 TTB Prerunner coils and a pair of 2.0 x 14 Fox resevoir shocks for the front and have a pair of 2.0 x 10's Resi's for the back.

Got the brackets tacked together and bolted on to start building the radius arms.

So there it sits up on stands with no axles.
Trying to get a set of 5.13 gears for the axles. The fronts I have found. The rear axle will be an explorer 8.8, with spidertrax adapters to keep the same wheels. Rear might get a Mezzanine 4 link suspension setup with coils. Possibly gonna cage the truck. Will need to determine this before setting up rear shock mounts. Engine will remain a NA 4.0L but swap over to an automatic trans. Have a good chunk of the parts Just need to time to start building.
Having a second Kid puts a damper on building for the first couple Years. Since my youngest will be 2 next summer the boys can play outside while I work in the shop.
