And already had the first failure... helical gears on the D20 gave out. No idea how or why.

It was a one-off build, but could easily be reproduced

looks like a snap ring failed on the shaft

Interesting you say that... A few people have said that as well. Is that a common failure? I don't want to have this happen again obviously... any way to reduce the chance that is happens again?

How does that motor do? I saw one complete in the junkyard a while back.

Is that intercooler on the intake side of the blower??

The intercooler is under boost, if that is what you mean

The motor runs great, plenty of power, especially with the higher stall TQ.

Like the rig.. Why stick with the Dana 20? I was always under the impression that it really was not strong, especially if you are running that nice engine, big axles and tires. I was considering keeping my D20 when I built my buggy but I decided to make a point not to worry about. I went with the StaK 2 speed box, I believe pretty much indentical deminsions.

Just my .03

give me $1800 and I'll buy a Stak instead of another $100 D20.

A Stak is on my list of improvements, but not until next tax season

I see and hear you. I did a side job that allowed me to buy the StaK box or I would have kept my D20 as well.

I know I'm digging up an old post, but I was wondering what you t-case shifters looked like. I got the clocking ring from KOZ and I am going to reinstall my t-case tomorrow and I don't know what to do about the shifters.

I sent you a PM, but I should update this post. The tcase failure above was the result of the bull gear sliding forward. Normally, the bull gear housing would be sandwiched between the trans and tcase, however, with the space in there, the bullgear can slide forward and the results are shown above :(

My fix was to simply weld the bullgear housing to the spacer ring. I've been using it like this for a while now without an issue.

There will be a lot of updates coming in a week or so... redoing the rear suspension, redoing tubework on the front to add a winch, weld-on beadlocks with Krawlers, etc...
