Was Jim Sprang with you :-)
He has that black cloud over his head all the time. Maybe he passed it on before going to Hawai.

It does look like your gears were not meshed completely. That sucks!!!!!!!!!!!!

Well what do you know, I get a stock t-case, change the oputput flange to accept my toy rear shaft and awesome, i'm rolling again after 2 weeks messing around. :D

Part II
well last night its the night before the missus goes to Lake Tahoe, so i take her out to the Drive-In movies to watch that new movie "Minority Report" (good flick). We finish there and start to head back to abbotsford down Highway #1 about a 30 min drive to her house, i start to hear a little whining, drive some more and it gets worse, all of a sudden the whining is replaced with clunk clunk bang , i can't even make it all the way off offhighway number 1 into the emergency shoulder. the movie finished at about12:30, we finally got home to my place at 4am. :rainbow: MMM, standing on the side of the freeway is fun in the pouring rain With semi's flying by and no one stopping to even see if we are alive!:mad3:

here we go again. Transfer case #2 :nuke:

anybody know of a reason this would happen again? Was the t-case i bought just fawked already or???

ouch, ouch, fawkin ouch!:(

my theory for the possible rocklob teeth :nuke: was if maybe the welder over heated the gear in that area or it was cooled off too quickly post welding, causing metal embrittlement?

do you know who did the welding?

BUT, if the exact same thing happened to your other STOCK T/C then it must be something misaligned causing poor tooth mesh like Mud said, or some kinda shock load from?????

is it possible your tranny output shaft is being subjected to more vibration than it should due to knackered u-joint bearing on intermediary shaft?

driveshafts being forced back too far and impacting when "bottoming out"?

you neglected to mention you have a supercharged small block chevy v8 under the hood? (:P sorry)

i don't see how this would shear teeth off rather than just crack the case itself, but you never know stranger things have happened.......

that's a tough one.:(
let us know when you find out! (my welded gears will be quivering in fear until then....:D )
