I recently contacted a few companies to see if I could get a 40 spline locker made for me. Arb was willing to do it if I placed an order of 50 or more anyone interested in such a thing the 40 spline axles are over .250 bigger than the 1.5" 35 spline shafts

I spoke to the engineers at ARB about a year ago when I was looking for a ARB diff for a 35 spline 9" They told me that it would require a complete redesign of their case's to fit the parts needed for a 35 spline 9" diff. Basically they told me that there is not enough demand to put that much engineering time for Research and development(R&D) for a product that has such a limited need.
I also called and talked to the engineers at Auburn differentials, for the same reason and got the same response.
Good luck on your quest.....
I ended up going with a 35 spline Detroit in the 9" because the only other option was a spool.

Dow, you should run 40 spline in those axles I gave you!!!!!!!!

what kind of diff is it for? a dana 60, I know someone that has that broach and might want to do it, he has done it for dana 60 powerlocks. you need to buy a 30 spline locker and have the side gears broached and possibly bore out the case to fit the axles.

Rumor I heard the other day is that ARB is finally going to come out with a 35 spline locker for the 9 inch. I guess I will have to call them and see.
