Last weekend at the Rubicon I popped the end of a Ujoint cap off for the 2nd time. Not breaking a U joint, just the end of the cap. (Dana 44) anyone else done this. Thank you everyone that stop at the top of Waker Hill and asked if we needed anything on Saturday.

I haven't done it myself, but Tom, in the International Harvester section has recomended tack welding the caps. I plan on doing... along with 300 other things some day.

Spitting the caps is usually the first point of failure. It'll rip the c-clip groove off the bottom. With full circle clips, the cap body may stay put, but the end is blown out. It's a D44, Something has to give... :)

Weld them caps on. I've been running mine welded since I got it put together and have abused it pretty good. A buddie w/no welds spit caps, doesn't take much. I did a little more than tack them, maybe 3/8-1/2" welds in 4 places around the cap. Try and make them as low profile as possible as you'll have to grind them down to slip the axle in if you don't.

What about tacking a washer down over the cap?

I think he broke the cap not popped it out. That happens. about 1 in 5 ujoint failures are that, from what I have seen.
As far as caps popping out that happens too, snap rings or tacking the caps on eliminates this problem. But I do not think this is what happened to Matt.

The U joint was in fine shape just the end of one cap was missing all four clips still in place. I think its time for some CTM's
