: FJ 45 Extended Cab

I started this build about a year ago but have been accumulating parts for quite some time. I have the majority of them in the shop.

My project is Bobbing a 1974 FJ 40 to make a FJ 45 Extended Cab. The blue line on the cab is how long the cab will be.

I'm not of fan at stretching frame so I started with a 1986 FJ 60 frame. I am using the power train out of a 1984 FJ60.

It will be SOA using FJ 60 axle assemblies when done. Disregard the 44 that is mounted under it. It is just to roll it around.

For mock up I'm using a spare body so I do not destroy the Bobbed 40 cab.

Very interested in seeing your pics as I'm also creating an FJ45 extended cab with the frame ending at the back of the cab and all tube behind that. My existing tub is very rotted behind the front doors so I'm still figuring out ho exactly to create the back of the cab using replacement panels, existing panels, and newly fabricated pieces.

I started with a FJ 60 frame and a regular Fj40 body.

The blue line on the body is where the cab will end. I will fist make a soft top for it and then finish a hard top for it.

Overall, the frame lined up pretty darned close. The factory cab mounts sit almost dirrectly on top of the frame. The length worked out great.

The front body mount had to be removed from the 60 frame in front of the cab.

Here is the FJ 45 Extended Cab Tub. It is a 1976 FJ40 bobbed down about 18" from stock lengthe.

I bought it from OrangeFJ45 who bought it from the original fabricator BBrian.

Super clean and super nice body work.

The next step was to install the engine, tranny and T-case and then put the Tub on the see how everything was going to fit.

I was going to go with a Chevy 350.

I had the opportunity to see GreenFox FJ40 in action. His little F.5 really impressed me. OrangeFJ45 had a few that impressed me that I drove. The final decision to stick with the 2F was the trip to Deer Valley last year. I was driving my wife's tow rig pulling my FJ40. I could not keep up Landcrusher909 and Mark Algazy who were driving their FJ45s.

The next stop was to FC Fabrication in Stockton, CA.

Don had the freedom the do what he thought it needed. We mocked up the seat height for my petite little body and he went to work from there.

He does top of the line work. If he has a question, he calls before he cuts anything. I have not seen a better fabricator. Great guy in person as well.

He mounted the tub to the frame and installed one heck of a roll cage. He also installed 63" chevy springs in the rear. It slid my rear axle back 14".

I never said I was restoring an FJ45, that is my next project. After reading several of the posts on PBB, I don't think this belongs in Hardcore section over here. If it does, one of the mods can move it as they see fit.

Next step was a SOA. I bought the Ruff Stuff kit from Valley Hybrids. Next was front end rebuild with a Marlin kit and HD Seals and high arm steering set up from 4X4 Labs. I went with Dana 60 Tie Rod ends.

Well with some help from OrangeFJ45 and DhondaGod it is up and running. It will be at the Deer Valley run over Laborday. 4:88's are installed as well as a Detroit in the rear and a ARB up front.

All kinding asside. I understand what you are saying. This is not a one off custom / proto type built vehicle built by a company in the island of Japan.

I saw the rig in the Toyota Trails a few years back where a guy put a FJ45 body on an 80 sereis running gear (Gary Waggoner?). About a month later I saw Mudracks rig.

I wanted one so I am trying to build a replica. I'm trying to keep everything Toyota since it fits together better.

Tube fenders are going on as well as a tub fenders for the rear. FC Fabrication will be doing them. He just does not know it yet. :D

Dan- where did you source the 70 series turn signals? I like how they look. I've been trying to figure out front turn signals that wouldn't get damaged as badly as ones mounted out on the tube fenders.

SOR has the 70 series turn signals. Cruiserdan mud might be able to get them for a good price.

The 70 series turn signals I won at the FJ45 run on 2007. They are made in Taiwan.

I'm waiting on my 21 gallon fuel cell that will fit between the frame rails. The confer 22 gal auxiliary tank is already mounted. It has no sensor in it.

After looking at what some of these guys build this is not hardcore enough for Pirate.

When I search the Hardcore section here I feel as though I'm assembling a bicycle with directions. You will see less of me on MUD and more of my stuff here.

From the above pics, we lowered it from 33 5/8" too 25 1/4" in the front. The 33 5/8" was with the front bumper and the 8274 mounted. The 25 1/4" was with no bumper and no 8274 mounted. FredFJ40 and Weak-Link came down did a shackle reversal and used differnt springs. Awsome guys who do great work.

I began installing the 8274 back on the rig.

The 4.5" front bump stops are mocked up and ready to weld in place. I have to trim a bit of a chamfer on the base of the bumpstop so I can get to my U-bolts for routine torqing.

Before you ask,

1. I cannot mount them to the frame since the pitman arm will hit the bumpstop or the bumpstop mount.

2. Yes, I need that tall of bump stop since the Pitman arm is 2" away from the spring.

The main Fuel tank is mocked up in place. I can now start measuring for the anti wrap bar.

Does anybody have a good link on anti-wrap bars? When I search I get a couple hundred posts of people telling other people they need one. Thanks

I will probably go with the Kling-On design he has on his 60. My front shackle will be down instead of up.

used the same mount on mine but went down on a 2 in mount welded to the frame with a hole in it for the bump stop didnt hit it till I added hydro

I have all the stuff for my track bar. i jsut want to do it correctly the first time. If you search, you will find 15 different ways that it has been done.

The kit from Ruff Stuff probably would not work for me since my rear driveshaft is around 59" long.

That kit from ruf stuff is just the brackets. Doesn't come with the tubing. It should work with no problem.:smokin:

I already have all of that stuff plus the Hemi Joint. Hardcore 4x4 stocks the stuff. I spend about 1/2 of what Ruff stuff is getting, including the Hemi-Joint it is about the same.

Just noticed your front shackle. When the wheel gets stuffed, is it going to hit the frame? It's hard to tell from pictures. Looks like it's coming along nicely.

The front shackle should be good. When I first set it up, it was a bit close. We talked about it and figured out a 1" longer shackle would fix the problem. That's what Dan threw on.

yup, when it left the shop it looked 100% better. even the stock hood looks better than the glass unit you had on there.

the rear shock mounts are some of my favorite work don has done to date. just about anybody can make a shock cross member. but this one sets the rig apart. nevermind the tube fenders..........

I'm just taking it to SnT this weekend and then over the next few months it will be getting Longfields in the front and Poly's in the rear.

I found out when mounting the front tires last night that at full droop the front driveshaft slides apart.

With the 4:88's it handles it better than I expected. I haven't taken it on any road trips yet but I imagine I will be down shifting a bit on the hills.

Here is the non removable top FJ45 SWB Bed I picked up for it. It came from the Zebranator originally.

FC Fabrication designed the exsisting flat bed so this bed would pretty much bolt right on, after I shorten the length about 13".

I have to fix a few rust spots as well.

I chopped the bed 8 1/2" in length and have it 80% welded back together.

I opened up the rear wheel wells to accomidate the full flex of the 39.5 irocks. No rubbing.

I still have to repaire the rust damaged corners.

Here is how it is sitting now.

don had a great idea when the rig was at the shop the last time. it needs some color. we almost painted it olive drab but ran out of time.


so i say you have a few buddies over for a BBQ, have a case of drab on hand and after a couple of beers you let em loose with the rattle cans. it'll transform the rig.

I made new front and rear sills. The deck or floor of the bed is 1/8" diamond tread steel.

Removed the front of the bed from the rest of the rusted areas.

I will reuse the top lip and the front of the bed. The rest was not good enough for me to reuse.

The bottom picture show the 1/4" thick body filler.

The bed is fitted to the deck or floor. It is less than 1/32" after I ground down the raised areas of the diamiond tread in the contact areas.

Took it to Calico over the weekend with the rest of the club. Had some minor mechanical issues so I avoided the Gate Keeper. I went on a Calico Clean Up/trash duty with the other half of the club.

Here it is flexing out in a ditch.

The top of the 39.5" Iroc seem to be below the body line. :D

I'm real happy with how FC Fabrication set up the suspension.

Well with no tire rubbing on the bed at all. I think it is time to finish it and move on to wiring, lights, hard top, doors, engine, tranny, Tcase, etc.


I was amazed how much the frame and tub were flexing.

While at Moab, I realized this dog should probably stay home on the porch for awhile. I camped next Medusa and W. My rig is like a glorified mall crawler compaired to their awsome built rigs. Mine is still a work in progress but thier rigs are built up more than I ever imagined. I was almost ashamed of my rig when sitting next to Medusa's.

I felt a little better when FJ45Kevin showed up with his stock FJ 45 rig.

When I got back, I stripped the Cummins down, Replaced gaskets and seals, cleaned and degreased it, painted it Cummins Red, Installed the Dodge bellhousing adaptor, Installed new flywheel, installed new Luk clutch assy and then assembled the tranny assy onto the engine.

Pulled the old engine tranny t-case assy last night.

One bad think about a slinky suspension is when pulling the assy, the frame come up with the engine. Nothing everybody else has not ran into before. Next time, I will chain my suspension before pulling the engine assy.

Good catch on the door latch. I am using 1974 vintage doors with the 1976 rear tub section. The latches are different so I need to space out the 1974 catch about 1/2" so the door catch will work correctly.

I have fiberglass FJ40 top that I need to cut down to fit. Since we get about 5" of rain a year here, it is way down the list of things to do.

the hippie lined us up with another stock fj60 housing to keep this thing rolling.I cut all the junk off again and welded on one of Marlins tube gussets and some of his ball gussets (slightly modified). also threw together a new shock mount to bring the eye of the shock closer to the top of the highsteer.

and last,.. the sliders! Dan wanted a slider/step. Something we could build off of, full length, with no holes or bars that his fricken dogs could possibly get caught up in and bust a leg. this is what we came up with....

Danimal, do you live close to the cemetery ? got some grandparents burried there and visit every once in awhile. Just wondering as that little knoll in the background seems familiar like I've seen it on the way to cemetery.

Nearest public cemetery is 9 miles away. There are a few family plots from the late 1800's nearby.
