: 3 roll bender - diy

so, to make a unique exo cage, one needs a unique tool. since i don't want to spend 1200 + dollars on a 3 roll bender, i decided to build one
we looked at what was on the market, 1100 plus shipping and exchange.

Me and Lane sat down one night and came up with a CAD drawing, we sourced out a water jet, and this is what came out of it

steel shmeel, this is what i have, it may not look like much but hopefully after tonight we will have machined some roller dies from it. This material is available from Johnston industrial plastics, it's called nylatron GSM, a moly impregnated nylon which is super dense, self lubricating (not wet though) and wear resistant. the guy on the phone said i may not need a bushing for the thru bolt, although i will use bearings. a set of steel dies 400+ canadian, 1 foot of 4" dia. nylatron 60 bucks. here are some links

i first cut my depth and width and ruf cut with a small tool, after the basic shape was attained, i used the cutter we had made to get the radius just right.

then parted the individual roller, they will be faced to width and fitted with bearings

bearings set in place on the bottom rollers, the other upper roller will have a key way broached, will use a 7/8 inch keyed shaft and the bearings will be set in the top roller assembly

starting to look like a bender, just have to make the top assembly and cut some tube for seperators.
If your wondering what the 2 large nuts are for, 1 will be welded to the top end of the threaded rod the other at the end of the keyed shaft, this will be so i can use the same handle for each action

back from my parents place in scotia, while there i had a chance to do some machine work for roll bender top assembly.
using a boring bar i enlarged the center hole to .875 so i can fit a 7/8 keyed shaft through it.

i used the band saw to rough cut the 2 top pieces slightly larger than 4.5" x 4.0", each plate is 1" thich. one of these will be mounted solid to very top of the bender and will be threaded, the other will be part of the top roller assembly.

i cut the sides of the assembly in the same fashion as above, then placed them in a 4 jaw chuck so i could bore holes to fit bearings in them

used a boring bar to get the holes to 1.995" so the bearing will have an interference fit, the bearings are 2.000"

1.5" x .120" hrew, what you see in the pic is what i have done so far. the dies are holding up fine, i'll see about the drawings... talk to ya later

Once it is done it'll look good - it's hard to see the completed project at this stage. Besides - if we all had rigs that looked the same, wheeling would be pretty lame :flipoff2:
I will say this - his roll bender works really well. It pulls the tubing through like butter, and rolls it with ease.

Oh yes I have read the thread, I know all about the HF roller. Guy at work bought one and we made custom dies for his. He loves it for what he does. Gates and whatnot. I just hate buying HF stuff. I know, I know, it's actually one of the better tools that have but still. I could make one at work no problem. We have a bunch of 1" Aluminum plate just laying around waiting to be used for.......something, like a tube roller. I have enough projects on my plate. Taking on another one is not want I want to do right now.

Being from a wilderness recreation background it remings me of the old badass Mountain Hardwear tents they use at basecamps on Everest and shit. I like the idea of a different style cage since they all start to look the same after a while. Very nice and bump in hopes that he comes back and sees this and updates us.

I'm guessing this was 1.9995; I don't think the bearing would move anymore if it was somehow forced into a 5 thou press fit.

Yep, that has to be a typo. That would destroy the bearing. Sure would like to see how he attached the acme screw to the roller block. Kinda curious because in the video when he moves the rollers to the next slot then re-installs the tube the roller moves up, but the acme threaded rod does not move. He does not have to unscrew it up the make room for the tube. Seems like the end of the shaft maybe is turned straight so the roller block floates on that portion of shaft. Still gets down pressure from something pushing on it like a welded nut or something, but the roller block won't fall out once the tube is removed. Maybe has something holding it too the shaft somehow. He much have had to back the pressure off the tube to remove it from the bender. Not sure why the middle roller moves up in the vid.

patooyee, the dies are doing very well, nylatron is pretty amazing, it's used as bushings in summit machine flex joints and in all kinds of other places.
1TON73K5, i'll take some pictures and show in more detail how the top roller assembly and acme thread is assembled.

JEEPSERIOUS 08-06-2011, 12:22 PM no, not really that much. i found that i can bend 1.5" .125 tube with the rollers towards the center, the outer slots would be good for thicker or larger diameter tubing, allowing you to apply more leverage to bend the stronger tubing

Harbor Freight has several sized cast iron casters. If you remove the rubber, you'll need to finish the wheel surface.

JEEPSERIOUS 11-14-2011, 06:25 PM i would not use the v groove rollers. pending on how much you are going to work the tube and how much pressure you use for each pass you could end up transfering the shape of the v roller into the tubing.
not sure if the pictures above are v groove or radius rollers, but you should use rollers which contour the shape and size of tubing being bent. half of the circumference of the tubing should be in the roller. if you have the correct radius but wrong circumference i believe that this could also distort the tubing.

JEEPSERIOUS 11-16-2011, 06:43 AM that one looks like thin stamped steel and i have to agree that it would not hold up. the one i had seen was cast and seem to have some meat to it. do these fence gate rollers have a perfect .75" radius to them or are they slightly oversized.

Love the tool just love it, what you've done with the exo cage is incredible and think it's freaky and cool all at the same time.
I'm in the market for plans etc for various tools, equipment to build and this is one bad ass unit.
