how bad does this look? I'm not too happy. Or am I just being a picky bastard? 5.38 gears for a standard 44.

I'd say their QC didn't pick up on that one, but it's not bad. Grind it round again and then polish it up real nice to get rid of the stress riser that has been created with the chip. You could call and ask them if they'll knock a couple bucks off your bill, but I wouldn't go through the hassle of sending them back.

Check out Randy's Ring and Pinion's web site. There is an excelent article regarding repairing chipped r&ps.
The chips are not always from manufacturing, they could be from rough handling in shipping.
Did Ace Ventura deliver this gear set?
