: Fat City Pre-Runner Build

It was a long time coming...
We spend a lot of time in baja and with our budget we're always pre-running in whatever stock shit box we have in the driveway.

I was “this close” to buying a new Ford Raptor F-150, I loved the warranty, but just couldn’t get past the $60,000 plus price tag and inherent $700 monthly payment.

I told my wife I was going to buy a used F-150 for 10k and shovel 10G's into it. It was an easy sell, because we were standing next to the $60,000 Raptor in awe of the sticker price and next to the huge boner I had for it...

Things I had to have:
Something big enough to tow the race jeep if I had to.
A/C that blows ice cubes.
Automagic trans.
4 full size doors (which the Raptor doesnt offer)
Leather (didn’t get that one…)
And 4 wheel drive for solo no fear Mexican adventures...


Two months later I scored an “03” F-150 with the 5.4L motor that has 80K on it and the larger 9.75 rear axle for 6,900.
Better yet, it had the fiber glass that I needed already on it, tube bumpers and had 37” BFG projects. Full poser, but perfect for what I needed…

Step one: Gotta look cool... Bbbbrrrrraaaapppp!....

The rear tube bumper was your standard issue pre-runner style thing with too many bends in it and a receiver was pretty much a joke.
Step one was build a no nonsense bumper set up with a receiver.

We sleeved the 1/4” plate with 1-1/4 tubing for a clevis mount and then plated over it with 3/16” to thicken the area up.

Like I said, the tube bumper that came with it contoured to the bed and looked like a spaghetti noodle to me. I wanted it short and sweet with a step.

Being on a budget, I need to save money so I’ve been pounding the different desert racing classifieds.
I found lots of 2.5” triple by-passes that were the right length for around a thousand, but I was holding out for the suer cool guy 3” triples. Who doesn’t love big shocks and big tires and all that junk? After searching for a month and a half I scored a pair of brand new, never been out of the bag 3” triples for $1,500.

We started with figuring out where the tubes would land on the frame and then made 4 tube frame mounts.

I cant say we’ve ever built a bed cage for an F-150, so to my surprise, there was no way in hell we were going to be able us all 17” of rear travel without bringing the shock above the bed rail. I was pretty bummed, because I really didn’t want it to have “that” look. I wanted it clean and sleeper’ish.

We screwed around with a couple different ideas, but in the end we didn’t have material long enough to do the job. It was going to have to be sent out. We jumped on the lap top, drew what we needed and shipped it off to be water jetted out of ¼” plate with an identical .095 plate to be welded on the outside of each main plate, like all the cool kids.

In the end, it should look pretty clean and give us a good spot to land the cage when the time comes.

Originally we were going to tig it, but our tig is in Ryan’s garage 20 minutes from my place and in the interest of time we just mig’d it. In hind sight, I should have taken the time to do it, because it was a bitch to weld the .090 to the .250… Screw it. I’m on a schedule. Big trip coming up fast.

Cross tubes in to hold everything together. We made the flange to make removal and installation a lot easier. And also to allow my motorcycle to still be capable of fitting if it had to. I made them high enough to slide the full size 37” spare underneath.

Step 4: Nothing beats camping in Baja...

My wife and I have a big vacation planned for early next year.
We’re going to drive to Cabo and back via all Baja 1000 course. Tent camping our way down the peninsula. That’s going to require a lot of usable storage and the bed cage with a 37” spare typically make the beds on pre-runners near useless.

I hopped on the phone to my good buddies at Poly Performance and talked them into selling me just the bottom portion of their Jeep racks. I wanted square corners instead of the bent tube that they use on the top. That way everything can fit snug and tight and I can use every square inch of the rack. Not a clean, but fits my purpose...

They have 3 sizes and 2 of them where perfect for my set up.

Cant beat it. Saved me a day or two of drilling and dimpling.

I also built a smaller one that will fit the 60qt. Engle 12v/120v fridge freezer. Ice isn’t that easy to find down in Baja.

(Nothing beats 114* one minute and pouring rain, hail and gail force wind the next. Mix that with working in the driveway and bare metal... Fuck ya!:laughing:)

I was just kidding...
Cage plans are in the future. It's not a race car and I really dont want to make myself too feel safe in it, but it's inevidable. It needs to have one.

The plan is to take an incredibal amont of time and hide it behind all of the moulding and in the headliner as much as possible.
Tie it in from the front to the back. We're trying to plan as far ahead on some of that so it doesnt look to peiced together... I'm sure it will, but as little as possible.

I started working on the lower rear shock mounts.

I want to put my air bumps outboard of the frame. I made the lower mount push forward about an inchpast the spring plate to leave the bump area open.
We went ahead an just modified the stock plate.

Got the Deaver's on. Pulled the shock mounts out for welding and painting. Plated the frame area and got it all back together.

Boxed the inside of the mounts.

I himmed and hawed over plating the frame where the hoops bolt to. I'm on a tight schedule, but I'd hate to see it give a problem later on, so I bit the bullet and did it.

I think it's 2" per side, and it had spacers before.

It is 4" wider than stock per side, but it had 2.5" wheel spacers on it in the above pics. Once it's all together it should be right at the edge but still inside the fenders.

I'm not sure if there was a difference in my chassis vs. the chassis the kit was originally design off of or ??? but half of the bracket just didnt fit perfect. I only had to make 4 out of 8 of them and the the other 4 probably could have been "filled" but I figured anything worth doin is worth doin.........

Hell no he didn't. I thikn it was the sticker he put on there. Those are one of them top secret power adding stickers. See the AFE sticker in the top right hand corner. The one in the air box.

Nice build! I have a 2001 Supercrew that was almost identical to yours. 4WD, H&M front, a Dixon Bros bedcage with Deavers, etc. It worked great for Baja and I put tons of miles on it. The 4WD is great to have down there.

One piece of advice- the rear axle is very weak- not the R&P, but the axle tubes are very easy to bend where they are pressed into the center section. I was down in Baja with my wife on a trip and bent mine pretty bad just on some mellow rollers. Luckily I could still drive it home, but it definitely messed up the trip. I would look at doing some trussing to the axle, or replacing it with a fabricated axle.

One question for you- did you measure how much travel you are getting out of the front with the new CVs? I am thinking about going to those but I am curious how much travel you are actually getting.

I've been reading on RDZ about the magic 125"wb. Just wondering your thoughts on being longer for a pre-runner, street bomber? And whats the longest you see feasible? I guess longest on 35"s, 37"s, 39"s?

I'd only go the route you are Crewcab, so thats just got me webwheelin the options and certainly dont want to build some 145" monster to find out its going to drive like a schoolbus... Know what I mean?

I read your whole thead no less than three times last night, and then read a bunch more on the WB threads. IN!!! Aside from it being a Ford I love every aspect of it.

Obviously there is no perfect number for each truck.

For reference
GM HD Crewcab shortbeds are 153"
GM 1500 Crewcab with the shortbeds (those mini shorty's) are 143.5"

You think at 143.5 would be a decent length on 37"s or what about 143.5 on 39"s. Definately low and obviously wide. Definately not a race truck but something to go play in the dust with and not be considered a yacht.

Just using this space until Fatcity gets back with some updates and his laundered and pressed black socks. :smokin:

Nice build! I have a 2001 Supercrew that was almost identical to yours. 4WD, H&M front, a Dixon Bros bedcage with Deavers, etc. It worked great for Baja and I put tons of miles on it. The 4WD is great to have down there.

One piece of advice- the rear axle is very weak- not the R&P, but the axle tubes are very easy to bend where they are pressed into the center section. I was down in Baja with my wife on a trip and bent mine pretty bad just on some mellow rollers. Luckily I could still drive it home, but it definitely messed up the trip. I would look at doing some trussing to the axle, or replacing it with a fabricated axle.

I have it strapped at 15 just for CV reliability reasons, but it could do 16 before the CV will start to bind. However, at 16 on mine the upper arm starts to get into the coil over alittle, so it depends on how far in you have your shocks mounted.

Have you ever had an issue with the snap ring breaking inside the front 8.8?
The one that holds the stub shaft in?

It's 138.5".
It's a little long for as low as it sits, so I already baught the aluminum for skid plate ect. But you just cant beat the full 4 doors.
We had 4 beer swillin knuckle heads in there this weekend having the time of our lives in complete comfort:grinpimp:

You could run 39's, but you'd lose travel.

No, but I have mine strapped at about 13" since I still have the stock CVs. It was OK when it had leafs, but now that it is linked I am looking into ways to get more travel. I am really hoping to get 17-18", so it looks like I am going to have to do more than just upgrade CVs.....:(

I don't want to hijack your thread so I will start a new one at some point, but there are a bunch of people building some very cool 4WD IFS cars. I am sure there are some good options out there to use a narrowed front diff and get more travel. Just a matter of tryin it and figuring it out.

I havent yanked the front diff back out yet but there's always a possibility that I didnt get the snap ring all the way on the stub shaft.
Either it came off or I broke the stub shaft. Either way I lost 4WD and had to hammer it up a rocky climb which eventually resulted in a broke rear drive shaft flang...

This is a pic of it just before I jumped a tow truck this past weekend.
I should have hit it harder though, because I didnt make it all the way over...:laughing:

Got it back together. Finally got the sleeve made for the yoke...

Tigged a plug in the end and drilled a 3/8 hole for the bolt. Drilled and tapped the Output shaft on the T-case, which totally sucked and viola! No more slip yoke...

Thanks to Jess for his advice on polishing the seal surface.

The seal surface is graded at a b - To get A status the polish will need more time . And blending the sleeve on the end would be nice and professional but not and issue for function. On thing is the welded plug may be the weak link because if the slip does not bottom out on the spline or bearing at that length , and if the plug weld breaks the slip will float into the trans .If possible make a spacer that makes the slip bottom out inside there. JEss

It actually bottom out inside, right as the output started to protrude from the yoke, but that probably changed by about a 1/16 to an 1/8" when I plugged it.

I forgot about the copper washer. I meant to do that.

In all reality you really only need a precision fit thicker washer with a hole in the middle like a transfercase yoke - and sealant and lock tight -with the right bottoming out spacing so the splines do not bottom out on the plug . Jess

I think the copper washer will work fine. I wish I would have thought about the bottoming out thing from the get go. I could have just left the sleeve a little long...

I used a Chromoly yoke made for a C6 trans that had the same spline as the 4406. The O.D. of the seal surface was to small though, so I pressed some 2" .188 wall DOM on to the yoke and cut it down to the correct O.D.

Been slowly working on getting the bed organized. Wanted to get the cooler mounted before this weekend’s desert trip...

The bed was a mess during the inaugural run and my poor Engel fridge got bang up pretty good.

I built a rack to pick the fridge up 7" which would give me the room I need to eventually mount an aluminum jack and whatever else I can fit next to it

Your model is actually 68 lbs empty, i've got the 22 qt model and they are awesome units...just wish I had gone bigger:shaking:

I've read that they are 70lbs. but there's no way. I have the handles off of it right now and can simply clamp on to the sides with my palms and easily pick it up and carry it.

I hear you on the bigger cooler thing, I made the 45qt. mistake before I baught the 64qt.
My 45 qt. ARB fridge feels heavier than this one though...

FYI- maybe too late, but before my truck was caged I modified my rear seat by taking out the 60% side and replacing it with another 40% seat. That left a gap in between the rear seats big enough for my 45L fridge (not sure if yours would fit.....). If you go to www.f150online.com and do a search, there are a few threads about doing that- of course they are doing it to have a place for a sub/amp box, but its easy- you just flip one of the mounting brackets 180 degress and it bolts right in.

That way you can get the fridge inside the cab and out of the dust, and you still have a 4 seater. One of the best and easiest mods I ever did.

Got the fridge mount done. Double sheared it and figured out how to secure it.

The handles that come on the fridge are solid and stuck out to far to fit in the truck, so I made new swinging handle's.

Secured it with cable and turn buckles. It worked great last weekend in the desert and I wanted to make it a slight pain in the ass to get out so it doesnt get stolen.

I was telling my wife the other day how I wished the truck had a little more power, but I'm going to have a hard time convincing her I need a $6500 blower...lol

Since the last update on this thread we've had several desert trips, a couple trails, Pre-ran 700 miles of the Baja 1000, ran from Barstow to Laughlin to Oatman Az and back via the dirt.
About 1500-2000 fun off-road miles and 6,000 highway. My wife loves it. My daughter loves it and I couldnt really be much happier with it.

The new drive shaft and non-slip yoke have been flawless. I had the rear springs re-arched and an extra leaf added by Deaver right after the Baja trip which helped hold all the weight I have back there and seemed to eliminate most the axle wrap.

The shock hoops only had one X-tube which broke around mile 950 on the Baja 1000 course and had to be fixed then and there. Ready welder to the rescue... It's since been cut off and done with two tubes and a lot more plate work.

Shot the moon thru two cactuses at 60 mph and cleaned off both mirrors at the same time... Turns out they're semi expensive but easy to replace. Next time I'll fold them in.

Needs a cage, so that'll be coming soon.

Other than that stuff it's been a pretty solid little pre-runner and my family and especialy myself, have been having a blast with it. :beer:

i hear you...love the truck, the build and the fact that youre out there using it! what did the front suspension stuff run you? i dont think thats mentioned in the thread....i could save some coin with shocks...im very happy with FOAs and i could simply use a resevioir shock instead of the bypass stuff for my use

Congratulations the truck came out nice. Sounds like so far it has been a blast and worked real good for you. So I got to ask how much you got in it??? If you do not want to say I understand, but this thread started as a build it cheaper then Raptor thread!

I budgeted 15K originally and my guess is closer to 17 without really counting all the nickle and dime stuff that gets wrapped up into projects like this.

The front end including the 300M shafts, 930 CV's, coil-over and by-pass was a bit more than 8K in parts. Expensive, but all Chromoly and super tough stuff...

the truck is fkn sweet! im lookin for something simlar to get the wife and then morph this direction. she wont let me build another truck(understandably) but shes game for a 4 door full size for herself...anyone with links to a similar sale, please let me know(he found this for $6900 before the build commenced)

The Four dubya slows the truck a bit, but the confidence of having it is well worth it. IMO

I'll sell ya mine for 30 though.

Great build. I got a 4x4 2001 Extended cab short bed V8 5-Speed that I am currently building. I plan to go with the Dixon Bros. front long travel kit along with their rear bed cage. I am going to copy their bumper and have it built locally and I am using Perry's low rise front fender kit and eventually their rear bedsides once I find a bed with a good floor in it cause mine is beat to hell from it being used as a farm truck. I got the fenders already, I just got to put them on as I am currently rebuilding the truck cause it was wrecked. When I go back to Iraq to work I am going to buy the long travel kit for the front and have it installed locally by one of the Off-road shops that do alot of custom work. I will have a total of about 10K in the truck with the cage and everything turnkey...

This is what my truck will eventually look like when finished, except mine isn't a stepside and I will be using the bumper shown...

Thats one of those Edge power programmer deal's. The power still sucks but that thing helped out a ton, especialy the shift points. These thing are total grandma tranny's

Nada. It's Drew Barber's from BC Fabrication in Bayfield Co.

O4 F-150 4WD with JD Fab front arms and sprung over rear deavers. Drew is the master of tiny detailed tricks and nik-naks, so there's tons of really cool stuff going on all over that truck that you dont see.

Getting ready for the Baja Extravaganza.
I've been racking my brain trying to figure out how to add more weight to the truck so I mounted a compressor and a 2.5 gal. air tank over the weekend.

I started to mount it under the bed in the back, but decieded I have enough weight behind the axle as t is, so I found a void under the cab that I could stuff some parts in...

Nice of them to come out with a 1+ CFM 100% duty cycle compressor that's also sealed form the elements. I couldn't keep my 550c clean enough.

It's the 330.
I was stoked on it being sealed because I knew it was going under the truck and the duty cycle is a must.

September 2011 update.

I love my truck...
Since the last post we've put over 2000, literally trouble free (knocking on wood) off-road miles, 1600 of which were AWESOME Baja trips and thousands of hywy miles.

A couple things I've added in the last 6 months:

Needed a roof rack to hold our Kayaks for our April Baja trip.

The factory hanger bent one trip to Baja, so I added some steel to it. It bent two more times after the fact so I designed some super turbo kick ass hangers.

Been prepping for another awesome trip to the Baja for the 1000.

The inner front wheel wells on both sides have been cracking.
I've been welding the crack only to have it crack right next door every time. Finally took the time to pull the fenders off and fix it right...

Well, I'm not sure. I was always pretty sure they were an original 150 shackle that the previous owner extended. You can kind of see the weld that he ground down right below the bolt head in that pic.

Either way, they're helping hold down a landfill somehwere in southern Californina now...

Rad build. I have two viar compressors under my junk as well, I ran some macro line from the intakes into the cab to keep the filters clean. Something you may want to consider. :beer:
