Well it's about time I start a build thread so here it is.

I bought a 91 Dodge Cummins 3/4 ton about 5 years ago. Truck used to be my daily driver. Four years ago I moved to town and became self employed. Now it sits more than it drives. Felt like a good time to start building.

This is not a rock crawler, and I'm not a fan of pushing the limit till stuff breaks. I'm building this for off the beaten path exploration. I like going in comfort where most take their sled / quad.

In the end I intend to make this rig 6x6 on rockwells or portals, but first steps first....

Figured I'd remove the mechanical clutch fan while I had room to work.
Trying to free the 32mm left thread clutch fan nut.

That did not work. I also tried using a strap wrench with no luck. I finally removed two of the 10mm hub bolts and used my angle grinder wrench to hold it.

Fired it up only to have a brand new serpentine belt start to squeal and smoke. After installing and removing the belt about 16 times, spinning every pulley on the truck by hand, removed and inspected the fan pulley, I still could not find the problem. I even removed the water pump. Also there were aluminum bits everywhere. Finally one of the 10mm fan hub bolts that I thought had fallen on the ground dropped into the front cross member. The treads on it were all chewed up. I still don't know where it was stuck.

I found this 79 ford one ton while driving tow truck a year ago. Finally went back and bout it for $150.

Striped the flat deck off and sold it to the neighbor for $150.

Kept the deck for my truck. It's made out of 3" square tube for the main supports and 2" by 3/16 for the rest.

Blew a Selectro Hub while out Ice fishing last winter. Could not find any on the net for the 35 spline external hub that attaches with 8 bolts. So I had these made by my local welding shop. The flange was cut on the water jet from 3/8” mild steel. The splined part is from the hub. Then they welded both peaces together on both sides.

Since then I found a few I could have ordered for cheaper than it cost to make thease.

Needed something to keep the dirt out of my hubs while not running the drive flanges, so I made these. Used epoxy to glue a pipe cap in the outer aluminum part of the hub.

I added a grease nipple to pump it full of grease rather than use RTV evertime I do the swap.

I wanted to see what it was going to take to make my new trail tires fit my truck 18.4 x 16.1 ag tires, so I installed one on my spare frame from a 93 of the same truck. With 2" backspacing I get within 1/4" of stock steering lock, and will only need about 6" of lift if I move the front diff 7" to 8" forward. Frame is jacked up in the pic. Spring keepers have been cut and the upper shock bolt removed to allow drop. Stock ride height was 1/2" from the bump stops and had no flex at all.

I went to change my air filter and sand dumped out of it. The stock position for the air intake was under the pass headlight. This had to change. So off to the ag wrecker to get a air box and a dust bowl. Both came to $150 with a new bowl for the dust bowl.

This air box is off a massey ferguson combine with a cat diesel much larger than my 5.9 Cummins. It has a primary and a secondary filter all in this box. Filters cost what a stock one did, and can be cleaned at the local parts place for $23.

It will not work in it’s stock form. Once mounted under the hood there would be no room to remove the filters and both the inlet and outlet are on one end. The reworking begins.

Last time you will see a steering box in my truck. It was leaking out the input shaft seal because I hit a curb doing about 70 km/h on icy roads.

I scored some new rubber. 4 like new firestone 21.5 x 16.1 ag tires fror $1000. They are $1200 each new.

I ground out the three rivets holding the upper front spring shackle mount to see what shape it was in.

Looked fine so I bolted it back in with some grade 8 bolts. I got them tight, then tack welded the treads so they could never back out

Old shackles were 5.5” long and 1.5” by ¼” thick. New ones are 8” long and 2” wide by 3/8” thick. Cost without drill bits $3. Tack welded them together to round the corners and drill the holes. ½” on the frame end, and 9/16 on the spring end.

Begun making some front spring hangers from scratch. It takes to long to get stuff shipped here from the US. Used 3” od box tubing by 3/16 thick. This have me 2.75” id which fit the spring bushing perfectly. The springs needed in the front ¾” bolt holes.

I will be using 2000 Ford F-150 rear springs up front. They are 56” long, with the center pin at 27” to the short side. Stock springs were 48”. This will put my front diff the 8” forward I was looking for. I didn’t know how much they would compress with the weight of the Cummins on them, so I made multiple holes in the front hanger.

In order to use the longer ford springs, and move my front diff forward 8”, I needed to move my front spring hanger as far forward as I could. So I welded the original stock bumper hangers in place. The extends the frame about 8”.

With all the weight on them my shackle is at to much of a angle. I need to move the front one hole forward. I now have 6” between the bump stop and the spring where there used to be ½”. I can lift the front about 10” before the tires come off the ground.

I still need to do a lot of fender trimming.

When I took it off to weld up, my daughter and I had to beat it back on with a 4 pound hammer. It's definitely a tight fitting peace. Best part is it's all bolt on, so when I get my Rockwell's, or portals, and go one link, it all comes off. Then some one else can bolt it on.

There are two more gussets, a 2" receiver, and 2 D ring mounts left to to weld on and that part is done.

I was hoping to get the front diff back on today, but the small town I live in is imposable to get metric bolts. Now I'm hooped for the long weekend. To make matters worse I have a lot to do, and not many days of good weather left.

Off to bed for me, it's almost 4:00 in the morning.

I got the last two gussets welded in the front bumper / spring hanger, and all the bolts in. 8 bolts hold each side on. 1 in the top, 1 in the bottom, and 6 in the side.

The poison of the front diff will not be permanent. When I change to portals, or rockwells I will be moving it ahead another 12” or so. To keep from building wheel wells and fender flairs twice, I figured I’d make the clearance now.

Jackstands are massive peaces of firewood under the transmission crossmember. Rear tires are still on the ground. You can try to shake and push this truck all day, and it won't move. Vary stable.

For years I've been reading build threads and realy enjoy the detail in pics. So I make sure to take as many as I can. And yes, sometimes my 14 year old daughter takes pics for me.

I moved the front diff approximately 8" forward. Did it for a few reasons, to transfer some of that heavy Cummins weight to the back, but mainly to get tire clearance without lifting the truck to high.

For a front shaft, I have one out of a 70's power ram. The power ram shaft stock was 4" longer, has much nicer / longer slip splines than the Cummins shaft, but has the wrong u joint on the diff end. I'm going to cut the wrong u joint off, turn it up on a lathe, and have a driveline shop retube the diff end. Because I'm doing most the work it should be under $100.

I'll post some pics of the two in a few days. Right now I'm building C-can / shipping container loading docks.

A few pics of the front drive shafts I will be cutting up to make the one I need 8” longer.

The top shaft is from a 70’s Dodge power wagon. It had a NP 203, but T case end is the same as the Cummins shaft. The diff end is the smaller 1310 u joint. This joint will be cut off.

Bottom shaft with the blue tape is the stock first gen Cummins shaft. Diff end has the 1350 u joint.

You can see in the last two pics the difference in the splines. The Cummins shaft is almost imposable to get to slide, no grease fitting, and lacks length of slip. The power wagon shaft slides easily, has a grease fitting, and has 2.25” more slip spline available.

The plan is to cut the small u joint of the power wagon shaft and use a peace of DOM to attach the 1350 u joint from the Cummins shaft to the power wagon shaft. Get better / more slip, better splines, and the longer shaft I need.

Thanks for your feed back. I hope you stay where you are too. You obviously lack vision. This rig is on three other forums, and gets nothing but thumbs up. Is it because it has a little rust? I own a sandblaster, but I'm not going to waste time making it pretty till I get it all built. Then I will take it all apart, sandblast, and paint.

I’m adding one more leaf to the F-150 pack on each side from a spare pack I have. Because I had to cut the old spring bands off, I figured I’d make some up that allow more drop in the springs. I started with 3x3 square tube. Cut it into some 1.5” peaces, and cut the side off. Drilled a 3/8” hole to fasten them to the hole in the spring.

I welded a 3/8” bolt in the hole. They were originally from the XJ project that I lost interest in. At only 2.75” tall they need to be extended, so I added some 3/16.

The main reason I didn’t get this done over a week ago is because I couldn’t get a longer metric shackle bolt in the small town I live in. I tried to get them from the Ford dealership, but even at $12 a bolt I had to wait a week and a half. So yesterday I went to the wrecking yard and pulled 2 out of a F-150 that had 3” wide springs. My spring are only 2.5” wide. Now I have the ½” longer bolts I needed to allow the shackle to clear the hanger rivets to the frame at full sweep.

Some numbers. Front diff is 7” forward from original position.
8.5” between the bumpstops and the top of the leaf spring where there used to be ½”
8” between the cutout fender and the tire at ride height.
4.5” from the front of the tire to the front of the bumper.

With 10 psi in the tire, it was 64” to the top of the hood.
14” to the bottom of the pumpkin.
18” to the bottom of the axle tube.


I need to find two more f-150 leaf packs and harvest the top leaf from each pack. Then I will cut off the ends, and add it to the packs. That will allow me to remove the bottom leaf that is 1/2" thick for more articulation on full stuff.

There used to be 1/2" between the bump stops and the top of the leaf spring. I think from factory there would have been about 2". I now have about 8.5" between the bump stops and the top of the leaf spring, so by that I think I have about 6" of real lift.

29” to lowest point of the frame, right behind the transfer case, center of the truck.

I’m going one link suspension in the back with 10” airbags from a transport truck. Now I’m waiting for the joint 360, and the panhard bar joints to arrive. First I have to decide what route I’m taking to reinforce the frame from under the center of the cab back. The front will eventually have a full cage.

In the back ground you can see the two c-cans I already sandblasted, and repainted. Each c-can takes 8 hours to blast with a 200hp, skid mounted, 1” line sandblaster. Paint takes 4 hours more.

One c-can has the side cut out for a mobile loading dock.

In a lot of situations it’s a better choice than using shielding gas from a bottle, and it burns hotter than its gassed cousin too.

All I did was turn the ag rim around so it was the right backspace, around 4", weld the old valve stem hole shut, and drill a new one. Then I cut the center out of a regular 8 lug rim that was 3/16" thick. After that I bolted the cut out center to the back diff of my truck with it jacked up. With the truck in low range and first gear, I used a 7" grinder to get the center as close to perfect as I could. Then I centered it, tacked it into the ag rim, and spun it again. With a bit of bumping with a hammer, I got it to less than 1/8th" of runout. After welding both sides, I spun it again.

Basically used a getto lathe to make sure it would not wobble to bad.

This will only be a trail spare. With in the next few days my new 3/8th" thick centers will be arriving. I got them from the USA. If I need more stuff done, I found a place in BC Canada that will do them for a good price. It will also save me having to wait forever, and pay ridiculous brokerage fee's.

The best way to mount them would be to get a set of Staz Works double bead locks. But at 17" wide, they would run about $3500 by the time they made it to my door.

That was the first way I figured on doing it; but with how heavy my rig is, I figured I'd stick with the ag rims for $75 each.

After splitting your rims like that, with one more cnc plasma cut ring, you could have made a two peace double beadlock without adding any more weight.

Do you still have the dodge dakota, and the full size dodge?

The last two things I ordered from the US 3 months ago finally arrived.

First was the beadlocks. Plain simple ¼” 16” steel, 30 bolt weld on’s. Shipping said 65 pounds for all 8 rings. They arrived with 2 bolts with lock nuts holding all 8 rings together. The cuts are all clean, and line up perfectly. I ordered plain so I could wash / clean the crap out of my rims easier.

Then, 3 weeks later, the rim centers arrived. 3/8th” thick, 13.3/8” diameter, 6 hole, 8 lug, with tapered lug holes to fit in the 17” wide ag rims that are patiently waiting. Just like the beadlocks they come held together with two bolts through all 4 of them. Shipping weight was 42 pounds. Cutting is is so perfect, you can’t see a difference in the holes, with them laying flat, all lined up. The only imperfection was a small tick in the center hole where they started, or finished cutting. The center hole is so close to the size of the outside of the hub, that there is almost no side load on the lug nuts. A small tick with the grinder, and they slip right on.

This building is made of 3 sizes of scrap oilfield pipe. 2.3/8th”, 5”, and 8”. The building is 600’ long, and 120’ wide. The customer stores grain, and farm equipment inside it.

A bridge we built 2 years ago. Again all scrap oilfield pipe. All pipe was notched with the handheld plasma. This one was painted with Endura, the toughest paint I’ve ever used.

Scrap prices are the best they have been here in 10 years. Took the time to clean up a few of these. I only moved this one 7km, and it paid $150 at the crusher.

This one got hung up coming over the live roller. So I backed it into a tree till I could winch it on the rest of the way.

I don't know. I only subcontracted as a welder under the general contractor. What I do know is this type of structure cost less than half of what it would cost using I-Beam. It took just under 2 months of me, and my Lincoln Pipeliner laying rod 12 hours a day. I was one of two welders on the project.

The pipe is sold at actions as scrap. It can be bought for as little as $40 to $80 a joint. Joint's are 30 feet long. If you had the time, you could feed the info into say Solid Works, or Bend Tech and it would tell you how much pipe you would need. Then figure out your outside square footage, and price out the tin are your local building supply. With that you would have a ballpark cost without labor, and the cost to have it engineered.

Never had a problem with it here. That big building was engineered by a engineer. Pipe was inspected by him before the building permit was given. Look at the way that building is made, 1 of 3 trusses could fail, and the stucture would still hold. It's by far over built.

Alot of those welds are fairly ugly and make me wonder how good of an idea it is for you to be welding structural steel and Putting up buildings, welding your own junk fine,weld fails and kills you, your fault. Weld Fails On building and Kills someone Not alright,

Stay in school son, I have a daughter as old as you. Your trying to act more knowledgeable than you relay are. Just because this is PBB, it don't make you a welding inspector.

Engineer's pass my welds job after job. There is nothing wrong with the looks, or penetration of any of the pics.

Im a weld supervisor for the steel erection company i work for i over see 15 welders. Make sure that the welds will Pass the visual inspection and The radiograph(X-Ray) inspection.



And just Cause an Engineer passed it dosen't say shit! they Design they don't look at welds they look at drawing and make sure its done according to what they have designed.

And you welding to Spring steel weld thats just stupid. Its Hardend so now you have fatigued the steel by Putting that much heat into it, and took the Temper out of the steel and changed the grain structure. How would you Go about welding a Truck frame???

Yep, it was thick. That pic was taken in late march of last winter. We had 24" of ice.

I'm always relay careful when it comes to ice. Before driving onto it, I always measure the thickness. Then if it's in question, every 200 yards or so. I also be mindful of beaver houses, stream inlets ect.

Every year around here, someone makes that cost all mistake, and drops a truck into a lake. It sends chills through me every time I go out out on the ice.

I finally took a day to get moving on my rims. My goal is to get the rims sandblasted, weld centers in, the beadlocks on, paint, and mount my tires before Christmas. This I will be doing in a friends shop with all the tools I’ll need, for $25 a hour. Tools include a 8 foot lathe, 12 foot sheer, 12 foot bending break, 350 ton press, about 5 good mig welders, 2 tig welders, ect. I got a good start so far.

The way the rims looked when I brought them home. 17” bead to bead. Two are just blank shells; two have old centers, that need to be cut out.

Beadlock all welded up, and ground smooth. Edges flap wheeled smooth to prevent cutting into the tire bead. Ready for the first coat of primer.

Center tacked in at 3.25” backspacing. Although I did some vary careful measuring, I’m still not 100% sure this is right. I’ll have to mount the tire, make sure I can turn lock to lock before I finish welding it solid.

I love the build. I am courious about the pinion angle on the front axle. It appears to be pointing down at a "less than prefered" angle. I can't tell on the pics with the tires on, whether or not it has changed. Have you corrected it, or will it work out OK considering you have the axle sitting 8 inches forward?

Good eye.

The front pinion angle is sitting at the factory setting, somewhere around 4 degrees I think.

Even with the extra 8", the front pinion will need to be pointed up at the t-case front output. To do that, I need to grind off my inner C's. Most C's are only welded on the side of the tube, not the end. Both the ones I have are welded in both, making it almost imposable to grind them off without destroying them. At this point I have to decide whether to chop up my spare Dana 60 for the inner C's; or order some Reid Racing C's with a price tag of around $700 to my door.

When my work slows down, I'm going to see if I can get a local shop with a big lathe to cut the welds out. Then I should be able to turn the c"s with heat, dry Ice, and a BFH.

One issue you may have with the front pinion angle is the passenger side spring perch. Being that it is part of the carrier housing ( not to mention the retarded studs) it will require some "backyard enginering". The drivers side perch is easy to remove and rotate on the axle housing, but that pass side will be interesting.

I've been trying to figure out a simple way to accomplish it for awhile, but its been put on the back burner for a few years. I may just give in and mod a chevy axle to work, sinse they dont have studs.

They arrived vary well packaged. They could have gone around the world a few times with that much tape, foam padding, and cardboard. Also vary well oiled to prevent rust. Each unit weighs in at about 25 pounds.

I decided to use the last 3 weeks of winter to work up some loads for the 40 rifles a buddy and I are selling at the 49th Calgary Gun Show. So Thursday at noon we loaded the 96 Ford Explorer down with the 40 rifles, a bit of reloading gear, about 10 spare barrels, and some ammo all to sell at our tables. Everything from a 338 lapua that weighs 20 pounds with a 2.5km range, to a 25cal Theoben Crow Magnum gas ram Springer pellet rifle. The poor little Explorer was sure loaded down heavy. I didn’t take the one ton Dodge as I hate driving it around in Citys.

I had the welder on the truck from another job, so I took the time to get started building my flat deck.

3” channel for main runners on the frame, 2” channel cross members every 16” on center, 3” x ¼” angle for the sides and back, and a piece of 3”x3” x 3/16 box tubing for the front. The tubing and headache rack will be integrated into the rollover protection system. Decking will be 1” plywood.

Getting some spacers ready for the deck. I also started removing unneeded bed, and spring mounts.
Best way I found is a small cut with a zip disk, then a 4 pound hammer with a 1” cold chisel. It can be done without the cut first, but it takes 5 more hits per rivet.

I was going to do just black steel stacks to carry the diesel exhaust up away from the truck. Anyone that works around a diesel truck knows all diesels should have stacks. Too many times I’ve gotten stuck, or hooking / unhooking a trailer, had to endure the stink burning my eyes, and choking me out while I’m cranking a trailer jack. But a friend of mine traded some old rims for two 4” chrome stacks. I will leave enough room between the cab and the deck to run 5” if I change them down the road.

Back to my ag rims. I changed the way I was going to build them. Now in case I upgrade to rockwells latter, I’m using 6 lengths of sch160 pipe with a ID of ¾”, 3.5” long, welded to the inside of the rim shell, that bolt to the rim center with 6’ ¾” bolts per rim like farm tractors do.

If I don't swap the original VE pumped, 160hp Cummins for a P pumped, 190hp one out of a bus, then I will. The way it looks now, I'll run the VE pumped Cummins for a winter, the swap next year.

The P pumped Cummins in my bus is unreal compared to the poor little VE pumped one in my truck now.

340 on the one in the dodge. Still running like a top when I parked it.

420 on the one coming from a bus. Still running like a top, just needs a few seals.

Springs front and back will be disappearing, and transport Firestone air bags will be taking there place with the one link. There are pics of my Froggy Fab Joint 360's back a bit in this thread.

Unfortunately no progress on the dodge. It would have been just about done, if I hadn't put this project ahead of it.:D

My StazWorks 22.5 super single rims have arrived. They are one piece, and set up to run a standard single 11R22.5 highway truck tire. The 11R22.5 is within a inch of the same height as my 21.5 x 16.1 Ag tires. This way I can run my Ag’s for the bush, and my 22.5’s for the street. Recap 22.5’s only cost $400 for a nice winter tread pattern with 32/ 32nds of tread. Comparable light truck tire here in Canada would cost at least twice that much, and last about 25% as long.

$1350 before shipping, Just under $2000 to my door when the US / Canadian $ was equal. Sounds like a lot, but they will pay for them selves with the first set of tires.

Tires for them will range $350 to $450 a tire depending on what tread pattern I choose for the fist set. After 150,000km, when I where the first set out, retreading them will only be $150 a tire.:D

All my build threads will be on hold for a few months due to a immanent Divorce that had been coming for some time. All units and tools will be moving to a new location, as she will be keeping the house.
