Punching Holes into Pipe

I'm attempting to make an exhaust baffle. I need to punch many square pencil-sized holes into one inch pipe. The holes cannot be drilled as the punched inner notches act to retrict exhaust flow. Anyone have any ideas as to what I can use to make the punches?

Why not drill and just clean up with a die grinder?

The punch creates a notch in the inner part of the pipe. These notches act to further baffle the exhaust & create the sound I am looking for.

Hammer driven nailer! (Type that is loaded with the 22 explosives).

On a more serious note... all I can think of is a "four sided" punch. Top of it looks like a praymid. What a pain, punch... hammer... wiggle punch out... punch... hammer... I'd go nuts (and spend $60 for a decent muffler).

What about taking a FLAT SHEET OF METAL? Punch over a piece of wood. Once done, roll the sheet and weld the seam. It would go quicker, thinner sheet metal could be used for the punch operation (easier to do).

Why are you making your own muffler? (Oh, I did have a sports car that could only use mufflers 9" long (it fit between the "X" in a frame... pain in the rear to find a muffler that size with any flow). Discovered the easiest way to quiet the exhaust down was to bolt on a turbo with a 18" straight pipe (noise wasn't bad at all!)

Thanks, some good ideas - even the one about the nailer - maybe using it as an impact punch. The reason I'm using this instead of a muffler is that it will save about 60lbs (2 mufflers) plus the exhaust will sound better hopfully.

Anyone know of a cheap punch press that might do the job?

You may want to find a shop that can laser cut a tube. This will give you everything you are looking for except price. Depending on the qty needed this maybe a good option.
