I can tell by your response that you haven't checked out the homebrow toyota axle threads. The guys that built the housings used an alignment bar and pucks. I'll take their word.

Well looks like I'm cancelling the samurai build. It was originally for my girl but she split this morning. So I've lost all motivation to continue. Sorry about that. See you in the mountains.

your right i haven't....i spend my time actually welding...and some on material that's a lot easier to warp than an axle housing...

here is my last axle project....it is a SOLID60 but there is a LOT more heat put into this than any toy axle gusset...take precautions and take your time and do it right, it can be done...

same here.... i built 4 toyota front axles fully gusseted with axle ball gussets, front diff armor, and the top axle gusset. stitch welded the top gusset, fully welded the diff armor and ball gussets with no problems. dirty 30 axles and longfields always slid right in to place with no problems.

dirtchicken, maybe the axle is slightly bent? any slight bend can cause the shaft to not slide in easily. this is especially common in early 79-81 front axle housings because there is no gusset under the axle like the 82-83 and 84-85 housings.
