I have done this many times before and the pinion has stayed seated. This time, the pinion fell into the housing somewhat and I was wondering if just pulling it back up to the seat and tighten back to the original spec is OK? I used a torque wrench to remove, used it to reinstall, then tightened to the mark on the nut. It was very close to the mark usiong the same torque that it took to remove. What do you think?

If you get it back to the proper torque value and it does not wobble then you should be fine. It wil flop around without the washer or nut on it.

To get it on initially with a new setup kit, you really need to torque the hell out of it to crush the sleve.

Once the sleve is crushed as is your case....all you need to do is tighten it back up nicely. It won't take the 90 or so lbs to get it back tight.

If you have stock OEM FJ40 gears, then you don't have to worry about any crush sleeve because they don't have one. The preload is set using shims. Just torque it back to 140-160 ft lbs and you are done.

Crush sleeves are designed to be used once and not reused, so when you change your seal you should use a new crush sleeve.

You can get away with reusing them, but you want to be sure that your pinion preload is the same value as before you took the flange off. You tighten the pinion nut until the preload is correct. This will be much less that the torque that it originally takes to crush the sleeve.
I would err on the side of making the preload lighter than too tight, as long as there is no detectable play in the bearing. As tight pinion bearing won't last long.

When I installed ARB's we used shims, it was kind of a pain to keep swaping to get it rite but now I can replace the seals with no worries just retorque at 145# and be done with it!
